BMW Group offered a first look at Plant Woodruff, South Carolina, the factory that begins series production in December on the sixth-generation high-voltage battery for the fully electric BMW iX5. The site runs on AI-supported production, digital twins and virtual reality training, built for what Raymond Wittman, BMW AG's board member for production, calls "the highest quality."

Every weld seam gets checked in real time, not after the fact. Cell clusters, connected to coolers for insulation and cooling, are laser-cleaned and welded, and BMW's inline inspection system monitors each weld as it happens. After final assembly, every battery, not a sample, goes through a 100 percent end-of-line inspection before leaving the plant. For engineers used to sampling-based QA on high-volume lines, the goal is clear: catch a bad weld before it becomes a fielded battery, not after a warranty claim traces back to it.

More than 300 employees and 250 robots run the line, with in-house AI assistants analyzing inline monitoring data in real time, a setup BMW credits for its "zero-defect" goal and for lifting Overall Equipment Effectiveness. Engineers modeled the whole line as a digital twin before the equipment powered on, and production staff now train on a VR replica of the plant's lines, using only a headset and a PC, before touching the real equipment.

The battery itself runs BMW's Gen6 architecture: cylindrical round cells built directly into the pack under a "cell-to-pack" design, at 800 volts. The iX5 60 xDrive's pack holds 144 kWh net in the US and 141 kWh in the EU, the largest battery BMW has fitted to a production EV. Compared with the Gen5 cell used in the BMW iX, CO2e emissions per watt-hour are down about 28 percent, using recycled cobalt, lithium and nickel content and renewable energy in cell manufacturing.

Woodruff is one of five new "local for local" battery plants BMW is building near its vehicle factories, alongside sites in Irlbach-Straßkirchen, Germany, Shenyang, China, and San Luis Potosí, Mexico. A sixth line in Debrecen, Hungary has been producing Gen6 batteries since October 2025. From the start of construction in September 2023 to the December 2026 launch, BMW put the plant together in roughly three years. Finished batteries travel 15 miles from Woodruff to Plant Spartanburg for final vehicle assembly. The site itself runs without fossil fuels, powering its industrial trucks on hydrogen instead of diesel or grid power.
